In mid-2022, we helped launch the revolutionary Tata Ace EV with our 96V ePowertrain featuring a certified range of 154 kilometres, 130Nm of peak torque, IP 67-rated water and dustproof drive parts, a liquid cooling system for the battery, regenerative braking, and fast charging for the highest run time, making it a pathbreaking solution for sustainable transportation across India.

Digital Simulation, Real-World Data, and Edge AI Technology
At the core of Electra EV’s technological strength is the convergence of advanced digital simulation with real-world use-case data and Edge AI-enabled intelligence. Our engineers leverage a unique blend of high-fidelity modelling and on-road data analytics to refine powertrain designs before prototype build, utilising digital twin technology to predict performance, efficiency, and potential failure modes under numerous scenarios. This digital twin approach provides OEM clients confidence in system robustness long before physical testing, and it enables predictive maintenance and prognostics once vehicles are deployed. Our Edge AI-based eVehicle OS embeds machine learning directly into vehicle controllers and battery management systems (BMS), allowing split-second adaptive control strategies that improve range and extend component life.

For instance, Electra’s in-house BMS utilises an edge AI algorithm to calculate battery state-of-health with exceptional accuracy, thereby reducing dependency on external cloud analytics and enabling features such as ‘Battery-as-a-Service’ usage model. By personalising power delivery and energy management in real-time, this intelligent platform can boost energy efficiency and ensure consistent performance across diverse operating conditions. Real-world data from India’s roads – ranging from tropical heat and humidity to stop-and-go urban traffic – informs Electra’s models, ensuring we can validate every design against actual usage patterns. This digital-first yet data-driven development process yields powertrains that are finely tuned for optimal efficiency and durability in real-world situations, not just in lab conditions. It also shortens development cycles, as potential issues are identified via simulation early on. Ultimately, Electra EV’s fusion of simulation, edge computing, and AI results in ePowertrains that deliver higher range, better thermal management, and predictive reliability, empowering OEMs with a technical edge in the competitive EV market.

World-class Manufacturing
The company’s facilities follow world-class quality processes, highlighted by its IATF 16949 certification (the global automotive quality management standard) attained in 2024. Every powertrain kit coming out of our state-of-the-art plants in Coimbatore undergoes rigorous end-of-line testing to ensure zero-defect delivery. The manufacturing lines themselves boast cutting-edge automation – for example, battery pack assembly lines include laser welding stations, automated glue dispensing, and high-voltage test chambers compliant with AIS 038/156 . Meanwhile, the motor production line integrates gear assembly, induction heating for rotor insertion, NVH testing chambers, and automated quality checks to achieve an annual output of 72,000 motors annually. Such vertical integration of design, testing, and manufacturing givesElectra EV tight control over quality and performance. It’s no coincidence that Electra’s deployed powertrains have collectively logged over 200 million kilometers with no safety failures – a level of proven reliability that instillsconfidence in OEM partners and end-users alike.

Equally important, Electra EV stays abreast of evolving standards and continuously updates its products. For example, when new AIS norms for battery safety were introduced in India, Electra swiftly tested and upgraded its battery packs to comply, even leveraging partnerships (such as with global cell suppliers like CALB) to incorporate safer chemistries and designs. This proactive stance means that OEMs partnering with Electra are always a step ahead in regulatory compliance and product safety – a critical advantage in the rapidly evolving EV industry.

Global Standards Compliance and In-House Validation Infrastructure
In delivering its integrated solutions, Electra EV adheres to the highest global safety and quality standards, ensuring OEMs meet regulatory requirements with ease. All of Electra’s ePowertrain designs are developed with functional safety as a non-negotiable priority, the architecture is ASIL-D compliant by design , meeting the top-tier automotive safety integrity level for critical systems. From battery management to motor control, redundant fail-safes (such as multi-core lockstep processors in the VCU and BMS) are built in to prevent and mitigate faults. We ensure compliance with Indian and international EV norms, with our battery packs and powertrains compliant with AIS standards such as AIS-038, AIS-037, AIS-156 for batteries and safety, and UNECE regulations like ECE R100 for electric vehicle safety. Electra’s latest products are certified to new Indian EV battery standards (e.g. AIS 156 for safety) and feature IP67-rated enclosures for water and dust protection. OEMs can therefore launch vehicles knowing the powertrain already meets or exceeds the required certifications and can smoothly pass homologation.

To achieve these standards and refine its technology, Electra EV has invested in comprehensive in-house testing and validation infrastructure. The company operates its own Hardware-in-the-Loop (HIL) laboratories , where virtual vehicle models are used to test the powertrain control systems under countless scenarios (including failure simulations) before any on-road trials. Electra EV’s R&D Centre and Manufacturing Facility are equipped with advanced dynamometers for motors and integrated drivetrain testing. These dyno tests validate traction motor performance, efficiency, and thermal behaviour across the full operating range. Additionally, Electra conducts extensive on-road field testing in varied environments – from city traffic to highways and hilly terrains – to prove out durability and real-world energy consumption.
